Micropile design guide for Malaysian projects.
A working reference for C&S and geotechnical engineers specifying micropile on Malaysian hillside foundations, underpinning, and slope stabilization projects. Six-step design process per FHWA-NHI-05-039 (primary reference), BS EN 14199 (execution), BS EN 1997 (geotechnical limit state), AASHTO LRFD, and DFI Micropile Manual. Worked example at the end for a typical Malaysian residual-soil + weathered-granite rock-socket case.
Start with what the pile must carry.
Specify at ULS and SLS:
- Axial compression (dead + imposed, factored and unfactored).
- Axial tension / uplift (if applicable: tall tower, uplift from hydrostatic pressure, deep basement).
- Lateral load (wind, seismic, impact; may be dominant for towers or bridge piers).
- Settlement limit (typical 10-25 mm for sensitive structures, up to 50 mm for industrial).
- Group efficiency considerations if piles are spaced less than 3 diameters.
- Durability and design life (typically 50-120 years; corrosion allowance on reinforcement).
Minimum data needed.
Micropile design depends heavily on ground data quality. Minimum requirements per FHWA-NHI-05-039:
- Borehole log at or near each pile cluster, extended at least 2 pile diameters below predicted pile tip.
- SPT N-values for granular layers and residual soil; UU triaxial or vane shear for cohesive layers.
- Water table level and seasonal variation.
- Rock description per BS 5930: lithology, weathering grade (I-VI per BS 5930), fracture spacing, RQD, UCS or point-load index for intact rock.
- Chemical analysis if aggressive ground is suspected (sulfate, chloride, pH; relevant to grout and reinforcement durability).
In Malaysian hillside work, variability is the dominant risk. One borehole can miss a 10 m difference in rock depth within 20 m horizontal distance. Specify borehole clusters, not single boreholes, for any micropile project.
Diameter, depth, reinforcement, grout.
| Parameter | Typical range | Design driver |
|---|---|---|
| Diameter | 150, 175, 200, 250, 300 mm | Capacity required, rig reach, cost per metre |
| Depth | 10-60 m | Depth to competent stratum + required bond length |
| Bond length in competent stratum | 3-6 m typical, up to 10 m for high-capacity | Geotechnical bond strength and design capacity |
| Steel reinforcement | Grade 500 / 550 threaded bar 32-75 mm diameter; or HSS casing 140-200 mm OD | Structural axial + bending capacity |
| Grout | Portland cement + water, w/c 0.40-0.50, 25-40 MPa 28-day | Durability, bond strength, pumpability |
| Rig size | Small (3 m headroom), medium (5 m), full-size (10+ m) | Site access, headroom, production rate |
From FHWA Table 5-3 or load test.
Geotechnical bond strength (grout-to-soil ultimate interface shear) is tabulated by soil type in FHWA-NHI-05-039 Table 5-3. Representative values commonly used for Malaysian conditions:
| Soil / rock type | Ultimate bond strength αb (kPa) | Grouting type (A/B/C/D) |
|---|---|---|
| Soft to medium clay | 35-70 | B |
| Stiff clay | 70-140 | B / C |
| Loose to medium sand | 70-140 | B |
| Dense sand / gravel | 140-350 | B / C |
| Residual soil (grade VI, Malaysian context) | 100-200 | B |
| Weathered rock grade V/IV (completely to highly weathered) | 200-500 | B / C |
| Weathered rock grade III (moderately weathered) | 400-900 | B / C |
| Weathered rock grade II (slightly weathered) | 700-1800 | C |
| Fresh rock (grade I) | 1500-3000+ | C / D |
Compute ultimate pile capacity Pult = π × D × Lbond × αb. Apply FoS of 2.0-2.5 for working load. For critical projects, confirm αb by on-site sacrificial pile load test to failure.
Steel + grout interaction.
Micropile structural capacity under axial compression:
Pstruct = φc × (0.85 × fc × Agrout + fy × Asteel)
where φc = 0.65-0.75 (per code), fc = grout compressive strength (typically 25-40 MPa), Agrout = net grout area (pile cross-section minus steel), fy = steel yield (500-550 MPa for threaded bar), Asteel = steel cross-sectional area.
Combined axial + bending (lateral load case) uses interaction equations per ACI 318 or BS EN 1992. Lateral load capacity is usually determined via p-y analysis (LPILE or equivalent).
Governing capacity is the lower of geotechnical (bond strength) and structural (steel + grout). Report both in the design record.
Verify design assumptions.
- Sacrificial pile load test: at least one pile loaded to 2.0-2.5 × working load. Static method per ASTM D1143 (compressive) or D3689 (tension). Settlement acceptance per Davisson or specification criteria.
- Proof testing on production piles: 1-5 percent of production piles loaded to 1.5 × working load. Confirms uniformity.
- Lateral test: ASTM D3966 where lateral load is a design case.
- High-strain dynamic testing (PDA): supplementary verification on working piles, correlates to CAPWAP analysis.
200 mm micropile on Malaysian hillside.
Project: hillside residential, 3-storey terrace, column load (unfactored dead + live) 600 kN at pile cap.
Ground: residual soil (grade VI) 8 m thick; completely weathered granite (grade V) 4 m; moderately weathered granite (grade III) continuing below 12 m. Water table 3 m below ground.
Pile selected: 200 mm diameter, 18 m deep. 6 m terminal socket into grade III weathered granite (grade III assumed from 12 m to 18 m).
Reinforcement: 50 mm grade 500 threaded bar; grout 32 MPa.
Geotechnical capacity:
- Bond length considered only in competent stratum (grade III and better): Lbond = 6 m.
- αb for grade III weathered granite, Type B grouting: use 500 kPa (lower bound).
- Pult, geotechnical = π × 0.200 × 6 × 500 = 1884 kN.
- Allowable working load with FoS 2.5: 1884 / 2.5 = 754 kN.
Structural capacity:
- Grout area Agrout = π/4 × (0.200)² - Asteel = 31,416 - 1,963 = 29,453 mm².
- Steel area Asteel = π/4 × (0.050)² = 1,963 mm².
- Pstruct = 0.70 × (0.85 × 32 × 29,453 + 500 × 1,963) × 10-3 = 0.70 × (801 + 982) kN = 1,248 kN.
Governing capacity: geotechnical (754 kN working) vs structural (1,248 kN ultimate; approx. 830 kN working at FoS 1.5). Geotechnical governs; working capacity 754 kN > required 600 kN. ✓ Design is OK.
Load test: at least one sacrificial pile to 1,500 kN (2.5 × 600). Confirm settlement at working load < 10 mm, settlement at 1.5 × working < 25 mm, no runaway settlement to 2.5 × working.
